On my
, the line leaves the furler and goes around the first port stanchion of the bow pulpit, and then goes straight back to the cockpit. Nothing complicated.

Also, check your sheeting angle and forestay droop as you're just finishing furling the sail (or just starting to unfurl); to see if the sheets exert an upward pull on the assembly.

SUCCESS! Fingers crossed, but it looks like the main problem was that the PO used the wrong line on the furler. What a HUGE PitA this project was, but it had to be fixed. The PO used 7mm rope and it was much too thick. I bought some 5mm stuff at WM on sale today and I tested it out five times without any issues! I also bent a deck strap into a loop and put two loops on the upper furler drum so the halyard and tack can attach to different points on the furler. Seemed to tidy things up a bit. I had to guess at how much tension to put on the headstay via the turnbuckle. It looks like the mast is angled slightly forward. I will put the picture into Photoshop and measure the angle. Its another PitA to adjust the turnbuckle on this system though.
I'm not sure how much droop there is on the forestay now, but I'd guess things are tight after all the adjustments. I just did a Photoshop analysis of the mast angle with relation to the water line and found the mast is almost totally perpendicular with a slight (0.3*) angle forward and the spreaders are pulling the middle of the mast just a hair backwards. I'll back off some of the headstay tension and see if I can get that magical 1.5* aft mast rake.

LOL. Now I've got to find the time to actually test the darn thing on the water! Haven't been sailing in awhile for one reason or another. I guess I'm too responsible for my own good

I was able to test out the RF on the water the other day and it worked perfectly! I installed the smaller diameter furling line which seemed to be 95% of the problem. I also rotated the drum 45° to port, lowered the sheeting angle slightly, and extended the headstay slightly. All seems to be just about perfect now!
